My 07 with 72k miles has a rod knock. I'm going to take the engine out this weekend and trying to figure out best courses of action:

1. repair engine (15 hrs labor) + cost of parts.
2. replace engine (8-10 hrs) + cost of replacement engine

If I replace it, can I drop in any 2.3 l unit up to 08 or does it have to be an 07. Rebuilt, used or what??? advantages/disadvantages.

If I repair it, are there any mods I can do to improve performance/reliability while I've got the thing torn appart?

Any suggestions, comments would be welcome.

Im not 100% sure bit I believe the Ford Ranger Crankshaft will work on the 6. If you have scored your crank that may be an option. It is lighter and you can eliminate the balance shaft. Free horses from the lower weight of the Ranger crank and the loss of the balance shaft.
That and new cleavite bearings. GL

can't really say what the best course of action is until the engine is torn apart. rod knock can be a smaller fix if you've acted quickly, or it could be horrible and need many new parts.

if you rebuild, i would also recommend looking at a ranger cranks and a BSD kit from somewhere. Outside of that however, there isn't much you can do inside the engine unless you are planning on raising compression or something.

if you replace, try to find an '06+ (though some '05's might work), but the oiling system for the VVT system changed somewhere in there and the older bottom end won't work correctly with your newer style head.
